I need to make repairs to the front roof and would like input from folks that have done this. The torpedo style running lights were fastened to the roof by drilling a 1/2" hole in the roof and using wing-type drywall anchors. I am thinking about patching all the holes (10 at least) and using another fastening method. All input regarding process and type of repair material is appreciated. Also, tips for new fasteners would be nice.

While you have it down, insulate the bejesus out of those spaces up
there...you only want to drop that thing once.

Use 3/8" well nuts and 3M 5200 sealer. I replace the original clearance
lights with molded one piece LED lights the same shape as the original. I
use stainless steel machine screws. Once done, no leaks, drips, no more
burned out bulbs to mess with.

I buy them at Esleys truck accessories and chrome shop. Interstate 5 at the
Brooks, Oregon off ramp. They have a Web site. I will look for a link.

I used a combo of hard insulation board and double bubble. Some places
required me to wire tie things in the air. I also ran some 12 volt wires to
the sun-visors should I decide to put a lighted mirror on the back side at
some point... Everything was then sealed with double bubble reflective tape.

IIRC LED lights use 6/32 screws to attach them to the roof.

I searched McMaster Carr for "well nuts" and discovered the following:

Part number: 93495A120
Product Detail: Rubber-Insulated Brass Rivet Nut
Thread: 6-32
Material Thickness: 1/64"-5/32"
Hole Size: 5/16"
Flange OD: 0.452"
Flange HT: 0.062"
Overall Length: 0.499"

Les has noted that the holes in his roof are 1/2" and to fill those he'd need to use rubber well nuts that had 1/4 x 20 threads.

Rob, I have a local Ace Hardware store that has an O.M.G. selection of
fasteners in pull out drawers. All in bulk. They have 3/8" well nuts. All
the holes in the roof caps that I have encountered in GMC coaches were
smaller than that. They were fitted with aluminum molly expansion anchors.
I just take a pair of dyke side cutters and cut the molly anchors, then
pull them up through the ragged hole. I have not encountered 1/2" holes or
anchors. That would pose a problem with the well nuts. There has to be a
work around for this. I'll think on it some.

Jim,

I've drilled out the OEM rivet nuts and pushed them through into the inside. It is a bit difficult if they spin but you can hold the
OD of the flange with a pair of pliers.

Replacing the OEM aluminum rivet nuts with 6/32 well nuts is the way to go, however, as Les noted the holes in his roof are 1/2" OD
and they ain't gonna cut it!

We need to come up with an easy way to sleeve the 1/2 hole down to the 5/16" OD of the 6/32 well nuts.

I bought a couple like that off of Amazon (don't remember the seller) to
try, and discovered that they only had the positive lead exposed. They
depended on one mounting screw (into a metal roof) to use as ground. Rather
than cobble together a fix, I just ordered these from one of our venders.
Two leads and completely sealed.
