I got the Onan 6k working well, but the starter makes a horrible noise. The bendix gear must be only partially extending and grinding somewhat on the flywheel. This is a project I am probably going to put off till the spring, but has any one had any luck cleaning up the old starters and freeing up the gear, or is a new (expensive) starter in my future.

Take it out and take it apart. Worst that can happen is you can't fix it and you can't get it back together. If you can't repair it, buy one.

Did you check the bracket holding the starter? They break pretty easily and the starter motor drops out of contact with the flywheel. Slide Mr. Onan out of his hole and grab the starter and wiggle it. If any movement, the bracket is broken. JmK has new ones. Fast and easy to replace.
Been there and done that.

The starter bracket breaks because the rubber motor mounts have collapsed. If that's the case, he needs 4 new rubber motor mounts.
