I'm preparing for the install of the Fantastic Fan, but the OEM vent is 17 inches square and the FF is 16 1/2. Some of the old screw holes will definitely be outside the new fan base. This is the same problem Patrick recorded some time ago.

So I am preparing to install countersunk closed end rivets in the old screw holes. I have some ideas on the best way forward but would appreciate any tips. My big concern is not countersinking too deeply.

Dennis, what I do is put the countersink in a cordless variable speed
drill. Cut a little, and trial fit the rivet. If they wind up a skosh low,
that is probably OK. Better than too high. The roof material is quite thick
compared to SOB RV's. Be sure to use a sealer on the rivets before you
install them. The blind countersunk rivets that I have used take a heck of
a lot of force to crimp tightly. I have a pneumatic rivet gun that takes
all the effort out of the job. JWID

Frankly, I think just a regular pop rivet with some 3M 5200 over and under
it makes sense. No one will see it and aerodynamically it makes no
difference. The problem is you will countersink the top layer of aluminum
and more than like break the existing bond with the lower layer way from the
rivet.

I would also imagine that regular closed end rivets would work as well. The flange on the Fantastic fan could be mounted on some butyl tape, and as it's tightened down, would probably seal any irregularities.
